This a remodeled Star Wars episode 4 Stormtrooper helmet. I Wanted an accurate and symmetric helmet with nice sharp corners, that could be printed without supports. This is meant to be wearable.

Notes:
printed with brims at .3mm layer height in PLA. Needs good bed adhesion. these are big pieces that lean quite a lot. There have been a few external problems, but there is supposed to be a great deal of post print work to do in order to get this piece to completion. had some print problems with the some warping of the larger pieces. Nothing that cant be fixed with epoxy filler and sanding.
Post-Printing
friction welding parts together. Filling using epoxy filler and sanding to remove model facets. welded pieces seem strong and most work will be to sand and repeat on the filler surface.
How I Designed This
Lots of remodelling from files from various sources. using 3ds max. I built a whole set of smoothing groups and mesh smoothed everything with these to tessellate the surface but still maintain the sharp corners. basically just extruded the inside and relaxed all the faces to get an internal surface that would support the rest of the structure. Sliced the whole thing into radial sections so to further allow support free printing.
